# **Commercial Warehouse Construction: Key Design Factors**

Warehouse construction requires careful consideration of structural systems, floor loads, clear heights, and logistics flow. Here are the factors that drive effective warehouse design.

## Warehouses: Function Drives Form

Unlike residential or office construction where aesthetics play a significant role, warehouse design is purely driven by function. The building must efficiently receive, store, and ship goods while protecting contents from weather and providing a safe working environment. Every design decision, from clear height to column spacing, affects operational efficiency and long-term costs.

## Structural Systems

Most warehouses in Ontario use one of these structural systems:

- **Pre-engineered metal buildings (PEMB):** Steel frames with metal cladding, manufactured by companies like Butler, Nucor, and Varco Pruden. Economical for clear spans up to 60 metres. Fast to erect and easy to expand.
- **Concrete tilt-up:** Concrete wall panels cast on the building's floor slab, then tilted into position with a crane. Popular for larger warehouses, especially those requiring fire-rated exterior walls.
- **Structural steel frame with concrete block or insulated metal panel cladding:** The most flexible system for large, complex warehouses with heavy crane loads or specialized requirements.

## Clear Height

Clear height, the usable vertical space from the finished floor to the lowest overhead obstruction, is the single most important dimension in warehouse design. Market expectations have increased significantly:

- Modern distribution centres: 10 to 12 metres clear (up from 7 to 8 metres a decade ago)
- E-commerce fulfilment centres: 12 to 15 metres clear to maximize storage density
- Cold storage facilities: 10 to 12 metres clear, with insulated panels above

Increased clear height means taller walls, longer columns, and stronger foundations, which adds cost. But the additional storage capacity usually justifies the investment.

## Floor Design

The warehouse floor is arguably the most critical element of the building. It must support heavy racking systems, forklift traffic, and stored product weight without cracking, curling, or settling. Key considerations:

- **Slab thickness:** Typically 150 to 200 mm for most warehouse applications, with thicker sections under heavy racking.
- **Floor flatness and levelness:** Measured using F-numbers. Very narrow aisle (VNA) racking operations may require FF 50 / FL 30 or better.
- **Joint design:** Contraction joints, construction joints, and isolation joints must be carefully planned to control cracking while allowing forklift wheels to cross smoothly.
- **Fibre or steel reinforcement:** Steel fibre-reinforced concrete is increasingly popular for warehouse floors because it provides uniform crack control without the need for traditional rebar mats.

## Loading Dock Design

Efficient loading dock design minimizes truck turnaround time and maximizes throughput:

- Dock doors sized for standard trailers (2.6 m wide by 4.1 m tall minimum)
- Dock levelers to bridge the gap between the dock and truck bed
- Dock seals or shelters to maintain building temperature and keep weather out
- Adequate manoeuvring space: minimum 36 metres from dock face to the opposite property line for standard tractor-trailers
- Drive-through loading configurations where cross-docking is required

## Fire Protection

Warehouse fire protection is dictated by the stored commodities and storage method:

- Standard sprinkler systems (NFPA 13) for general warehouse storage
- High-piled storage requirements (NFPA 13 Chapter 20) for racking above 3.7 metres
- In-rack sprinklers may be required for certain high-hazard commodities or very tall racking
- Early Suppression Fast Response (ESFR) sprinkler systems can eliminate the need for in-rack sprinklers in many applications

## Energy and Insulation

Modern warehouses must meet energy code requirements (Ontario SB-10 and NECB), including:

- Insulated wall and roof assemblies meeting minimum R-values
- LED lighting with motion sensors and daylight harvesting
- High-efficiency HVAC or destratification fans for heated warehouses
- Solar-ready roof design for potential future photovoltaic installation

At AVANORTH, our commercial construction team has deep experience in warehouse design and construction. We work with clients and their logistics consultants to ensure the building functions efficiently from day one and can adapt as business needs evolve.
