# **Shotcrete Applications in the Construction Industry**

Shotcrete (sprayed concrete) is pneumatically applied at high velocity for structural repairs, tunnel linings, retaining walls, and pools. Understanding wet-mix vs dry-mix processes, nozzle technique, and quality control ensures successful application.

Shotcrete is concrete that is pneumatically projected at high velocity onto a surface. Unlike conventionally placed concrete, shotcrete does not require formwork: it adheres to the substrate and builds up in layers. This makes it ideal for applications where formwork is difficult, expensive, or impossible: tunnels, irregular surfaces, overhead applications, and structural repairs. The resulting material is dense, strong, and durable when properly applied.

## Wet-Mix vs. Dry-Mix Shotcrete

| Feature | Wet-Mix | Dry-Mix |
| --- | --- | --- |
| Mixing | All ingredients mixed before pumping | Dry materials conveyed; water added at nozzle |
| Equipment | Concrete pump + compressed air at nozzle | Compressed air gun + water ring at nozzle |
| Production rate | High (3-25 m3/hour) | Lower (1-6 m3/hour) |
| Dust | Low | Higher (dry material in the line) |
| Rebound | 5-15% (walls), 15-25% (overhead) | 15-30% (walls), 25-50% (overhead) |
| Water-cement ratio control | Precise (controlled at mixing) | Variable (depends on nozzleman) |
| Best for | Large-volume work, structural applications | Repair work, small volumes, remote locations |

> **Industry Trend:** Wet-mix shotcrete dominates the Canadian market for new construction and large-scale applications. Its higher production rate, lower rebound waste, and more consistent quality control make it the preferred choice. Dry-mix remains valuable for small-volume repair work where a full wet-mix setup is not justified.

## Common Applications

### Underground/Mining

- **Tunnel lining:** Primary and final support for tunnels, often with steel fibre reinforcement or welded wire mesh
- **Mine stabilization:** Immediate rock support after excavation
- **Shaft lining:** Vertical shaft support

### Civil/Building Construction

- **Retaining walls:** Soil nail walls with shotcrete facing are one of the most common shoring systems in Ontario
- **Swimming pools:** Both structural shell and finish applied by shotcrete
- **Foundation repair:** Underpinning, wall strengthening, waterproofing backing
- **Architectural features:** Freeform shapes, artificial rock, themed environments

### Repair and Rehabilitation

| Application | Advantage Over Form-and-Pour |
| --- | --- |
| Bridge pier/abutment repair | No formwork needed on irregular surfaces |
| Parking structure repair | Overhead application without formwork |
| Dam face repair | Application on vertical/inclined surfaces |
| Pipe relining | Conforms to circular interior shape |
| Seismic retrofit (column jacketing) | Rapid encasement of existing columns |

## Nozzle Technique

The quality of shotcrete depends heavily on the nozzleman's skill. Certified ACI nozzlemen demonstrate proficiency through standard panel tests.

### Key Technique Points

1. **Distance:** Maintain 1.0-1.5 m (3-5 ft) from the nozzle to the surface. Too close causes material to bounce off; too far causes weak, porous material.
2. **Angle:** Nozzle perpendicular (90 degrees) to the surface. Oblique angles increase rebound and create voids behind reinforcement.
3. **Circular motion:** Small circular or figure-8 motion to build up even layers
4. **Layer thickness:** Build up in layers of 50-75 mm per pass for walls, less for overhead
5. **Reinforcement encasement:** Fill behind rebar first by shooting from slightly below the bar. Then build up over the bar to achieve full encasement without voids.
6. **Rebound removal:** Remove rebound aggregate (loose material that bounces off) before it is embedded in subsequent layers. Rebound has no cement paste and creates weak spots.

## Quality Control

| Test | Purpose | Frequency |
| --- | --- | --- |
| Test panels (cores) | Compressive strength verification | One panel per shift or per 40 m3 |
| Nozzle operator certification | Confirms operator competency | ACI certification, valid 2 years |
| Visual inspection | Surface defects, laminations, dry spots | Continuous during application |
| Core extraction (in-place) | In-situ strength and quality verification | As specified by engineer |
| Adhesion test (bond) | Bond strength to substrate | Repair work, critical applications |

### Common Defects

- **Laminations:** Layers that do not bond to each other (caused by rebound embedded between layers, or delays between layers)
- **Sand pockets:** Areas of aggregate with little or no cement (excess rebound trapped behind reinforcing)
- **Voids behind reinforcement:** Hollow spaces behind rebar where shotcrete did not fully encapsulate (improper nozzle angle)
- **Dry mix / sugary texture:** Insufficient water (dry-mix) or excessive air (wet-mix) creating a porous, weak surface

> **AVANORTH Standard:** We use shotcrete extensively for retaining walls, foundation repairs, and pool construction. All shotcrete on our projects is applied by ACI-certified nozzlemen. We require test panels for every shift, and we core the in-place shotcrete as specified by the engineer. Proper technique is non-negotiable: we would rather take the time to apply it correctly than repair defects later.
